Setting Up the Jig for Your Board Thickness

ok. squares checked out, legs and aprons cut clean. now we're joining them, and that means pocket holes.
before we drill a single hole, we set up the jig. this is the step people blow past and it's the one that decides whether your joint sits flush or looks like garbage. the jig has a stop or a collar that changes depending on how thick your board is. skip this and you'll drill the hole either too shallow, so the screw won't seat right, or too deep, so it pokes through the face of your wood. neither one is fixable after the fact. you just redo the piece.
step one: measure your actual board
not the board you think you have. the board you're holding.
pull out your caliper or a tape measure and check the thickness right where you're going to drill. a lot of "3/4 inch" lumber from the store is actually closer to 11/16 once it's been planed at the mill. an eighth of an inch off doesn't sound like much until your screw comes out the wrong side of the joint.
i say this in basically every lesson but it matters most here: measure everything, trust nothing. including the number printed on the sticker at the store.
step two: set the jig to that thickness
most pocket-hole jigs have a scale on the side or a drill guide you slide to match your material thickness. line it up to the number you actually measured, not the nominal size.
on the jig i use, there's a marked line for 3/4 inch material and a separate line for anything thinner, like 1/2 inch. if your board falls in between, you go with the closer setting and test it on scrap before you touch your real piece. always test on scrap. every time. even if you've done this fifty times, you test on scrap.
step three: set your drill bit's depth collar
the jig controls the angle. the depth collar on the stepped drill bit controls how deep the bit goes. these two things work together, and if you only set one of them you've done half the job.
loosen the collar, slide it to match the thickness setting on the jig, tighten it down. the manual that comes with your jig will have a chart for this, and honestly, i still check mine every time i switch board thickness. i don't trust my memory on it.
step four: drill your test holes
clamp a scrap piece the same thickness as your real stock into the jig. drill two or three practice holes. then take a scrap of your apron or leg material, hold it against the drilled piece the way it'll actually sit in the joint, and drive a pocket screw through.
look at where the screw comes out. it should land solidly in the second piece without poking through the opposite face and without stopping short. if it pokes through, back off your depth collar. if the screw feels loose or doesn't seat, you're too shallow.
this is also where you learn something about the wood you're using. pine is soft. i learned that the hard way once, driving a pocket screw in without backing off the clutch on my drill, and split the board clean down the joint line. cracked right open. so once your depth and angle are dialed in, also dial back your driver's clutch setting a notch or two if you're working in pine. hardwood can take more torque. softwood can't, and it won't give you a warning before it splits.
a caution worth stating plainly
the stepped drill bit on a pocket-hole jig has an exposed cutting edge partway up the shaft. keep your fingers well clear of the jig opening while it's spinning, and don't try to clear wood chips out of the hole with the bit still turning. it grabs. i've had it happen. it's fast and it hurts, and it's completely avoidable if you just wait for the bit to stop before you reach in there.
why i bother with this instead of just screwing things together
you could skip pocket holes entirely and just glue and screw your joints straight through. it'll hold for a while. but a butt joint like that racks over time, the screw works loose in the grain, and in a year or two you're re-gluing a table leg that used to be solid. a pocket hole pulls the joint tight and holds it there because the screw's angled into the grain a different way, and it doesn't fight the wood's movement the same way a straight-through screw does.
i know some people look down on pocket holes like they're cheating. they're not. they're a real joint. they're strong, and they let you build something solid on a saturday instead of stretching the project out over a month because you insisted on hand-cut joinery you don't have the practice for yet. use the joint that fits the job.
one more thing on accuracy, since we're on the subject. i glued up a cabinet face once, clamps on and everything, and only then noticed i'd put a panel in backwards, sanded side facing in. i let it dry anyway because i didn't want to deal with it right then. then i took the whole thing apart and started over. didn't tell amy for about a week. the point isn't the glue-up, it's this: check your orientation and your setup before you commit, because pocket holes and glue don't forgive a mistake once they've set. that's true here too. dry-fit your joint before you glue it.
