Measuring Everything, Trusting Nothing

ok. last time we cut those legs and aprons with the circular saw and straightedge. today we're not building anything new. today we're checking our work, and honestly this might be the most important lesson in the whole module even though nothing gets built.

here's the thing nobody wants to hear: the cut you just made is not automatically the cut you meant to make. you can be careful, you can go slow, you can watch the blade the whole way through, and you can still be an eighth of an inch off. wood doesn't know what you were going for. it only knows what actually happened.

my rule is measure everything, trust nothing. including your own last cut. especially your own last cut.

the bench that still wobbles

first real project i ever built was a bench for our entryway. amy wanted one, the store ones were $340 for basically nothing, and that number bugged me enough that i figured i'd just build it.

i cut the legs by eye. i mean i measured the length, but i never checked that the ends were actually square to the sides. i just lined the saw up and went. two of the legs came out a hair off-angle, not much, maybe you couldn't even see it looking at one leg by itself. but when i stood the whole thing up, that little bit of off-square in two legs added up to a bench that rocks if you lean on the wrong corner.

it's still in my garage. i never fixed it. i keep it around on purpose, because every time i walk past it i remember that eyeballing a cut is how you waste an afternoon and end up with furniture you have to apologize for.

what "checking square" actually means

square isn't just "does it look like a rectangle." it's specific, and here's how i actually check it, every time, no exceptions.

the combination square test. lay the square against your cut edge. look for daylight between the blade and the wood. any gap means the cut isn't square to the face. this takes ten seconds and i do it after every single crosscut before i move to the next piece.

measure both diagonals. this is the one people skip and it's the one that catches the most problems. once you've got a frame or a panel glued up, or even just dry-fit, measure corner to corner both ways. if the two diagonal measurements match, you're square. if they don't, the frame is racked, even if every individual board measured perfectly on its own. i've seen four boards that were all individually dead-on square end up making a crooked frame because the joints weren't holding them at 90 degrees.

measure twice, cut once is only half the saying. the part people leave off is: measure again after you cut, before you use that piece to mark the next one. if your first leg was an eighth long, and you use that leg to mark the second one, now you've got two legs that match each other but don't match the plan. errors don't cancel out, they compound.

don't trust the tape measure's hook. the little metal tab on the end of your tape is designed to move slightly, on purpose, to account for whether you're hooking it on an edge or butting it against something. if that tab gets bent even a little from being dropped or used as a scraper, which happens, every measurement you take is now off by the same amount every time. check it against a ruler once in a while.

the practical routine

for the side table legs and aprons: cut one piece, square-check it with the combination square, measure the length against your cut list, then and only then use it as a reference for the next piece. don't cut all four legs off the first one just because the first one felt right. check each one.

when you glue up the apron frame, dry-fit it first, clamp it loosely, and pull the diagonal measurement before any glue touches wood. if it's off by more than about a sixteenth, something's wrong with one of your joints or one of your cuts, and you want to find that out now, not after the glue's kicked.

a caution here: don't crank clamps down hard trying to force a frame square. if you're pulling and pulling and it's still not squaring up, that's not a clamping problem, that's a cutting problem, and clamping harder just stresses the joint or splits something. go back and find the bad cut.

this connects to something i believe pretty strongly: buy the decent square the first time. a cheap combination square that's off by even a degree will lie to you with total confidence, and you'll trust it because it's the tool that's supposed to tell you the truth. i learned that lesson with a jig, not a square, but it's the same idea. cheap measuring tools cost you the whole project, not just the tool.

bring your four table legs and however many apron pieces you've cut so far. we'll square-check every single one together before anybody touches glue, and if something's off we fix it now while it's cheap to fix.
