Loading wire and setting the tension
Alright. So we've talked about the ground clamp, and before that why setup matters more than your hands. Today we're loading wire and getting the tension right, and I feel like this is the step people blow through the fastest and then wonder why their welder's spitting and jumping and won't feed right.
I get it. Loading wire feels like the boring part before the fun part. But a spool loaded wrong or tension set wrong will absolutely ruin a weld before you've even pulled the trigger.
Popping the side panel open
Your welder's got a side door, usually held on with a latch or a couple of screws depending on the machine. Open it up and you'll see the spool holder, the drive rollers, and the tension knob sitting right on top of the rollers.
Before you do anything else, unplug the welder or at least flip it off at the switch. You're about to have your hand right down in the feed mechanism and there's no reason to have power running while you do it.
Loading the spool
Take your old spool off if there's one on there, or if this is your first time, just get your new spool and set it on the hub. There's usually a little pin or a spring-loaded stop that keeps it from spinning free. Make sure that catches.
Here's the part people skip. Unroll a few inches of wire and check which way it wants to curl. Wire comes off the spool with a memory, kind of like a garden hose that's been coiled up too long. You want it feeding off the top of the spool in the direction the rollers expect, usually clockwise looking at it from outside the machine, but check your manual because I've seen it different on different brands.
Threading it through
Feed the wire through the little guide tube, across the drive roller, and into the tip end of the gun liner. Push it by hand a few inches so it's committed to the path before you turn anything on.
This is where I tell people: don't rush this part. If the wire kinks or backs up on itself in there, you're pulling the whole thing apart again to fix it, and I've done that more than once, cussing at a welder that was, in fairness, doing exactly what I told it to do wrong.
Setting the tension
Now the knob. This is the one people either crank down like they're tightening a lug nut or barely touch because they're scared of it.
You want just enough tension that the rollers grip the wire and feed it smooth, without so much pressure that you're crushing the wire flat as it goes through. Too loose and the wire slips at the rollers, you'll hear a kind of clicking or grinding sound and the feed will stutter. Too tight and you get a flattened, oval-shaped wire that won't feed clean through the tip and can jam right at the nozzle.
I feel like the right tension is almost always less than people think. Start light, run some wire out by pulling the trigger with the gun pointed somewhere safe, away from your hand and face, and watch how it comes out. Smooth and steady, good. Stuttering, add a little tension. Getting flattened or hard to pull through, back off.
My rule of thumb, and I'm no pro so take this as one guy's habit and not gospel: tighten it down until you feel the first real resistance, then back off just slightly from there. That's usually close.
Trimming and checking the tip
Once wire's feeding, snip the end clean with wire cutters, right at the tip, so you've got a fresh straight point instead of whatever bent, oxidized end came off the spool. Check that your contact tip matches your wire diameter too. This trips people up. A tip sized for .030 wire won't run .035 wire right, and vice versa. It'll either bind or rattle loose in there. Look at the number stamped on the tip and match it to what's on your spool label.
The caterpillar bead, and why I keep it around
I've told you about my first bead before, the one that looked like a caterpillar that got stepped on. Half of why that bead looked so bad wasn't even my hand movement. It was tension. I had it cranked way too tight because I figured tighter meant more control, and instead I got wire feeding in these little surges, catching and releasing, catching and releasing. The bead was jumpy because the wire feed was jumpy. I didn't know enough yet to blame the setup instead of myself.
I still keep that bead on my workbench. Every time somebody's frustrated with their feed, I think about how much of my early ugly welding was just me not trusting that the machine needed less pressure, not more.
Quick check before you strike an arc
Run a few inches of wire out into open air, away from anything, and just watch it come off the tip. Steady stream, straight line, no hitching. If it looks good there, it'll look good in the weld.
Before next time: load and unload the spool once or twice just to get the motion in your hands, and try running wire at a couple different tension settings so you can feel the difference between too loose and too tight before we're actually welding with it.
